Why factories need continuous, conditioned power

PowerShield's industrial page is blunt about the cost of an outage. Factories rely on stable power and online access, and an interruption of any length can cost further time to reset operations while employees stand idle. Critical data can be lost instantly. That is why, in PowerShield's words, UPS systems have become a necessity on industrial and manufacturing sites: they bring continuous, conditioned power.

Two things make industrial power harder than office power. First, the environment: temperature, moisture, salt and dust all affect equipment. Second, the process itself: heavy loads starting and stopping cause spikes and dips on the supply. PowerShield's training deck adds that even short outages can damage equipment and force recalibration, and that a generator takes time to start, so equipment without a UPS still hard-shuts down.

PowerShield groups mains problems into 9 power problems: power failure, power sag, power surge, under voltage, over voltage, spikes, frequency drift, switching transients and harmonic distortion. Its Shield System then matches each UPS design to how many of the nine it deals with:

A line-interactive UPS cannot remove frequency drift, switching transients or harmonic distortion, which are exactly the problems motors, drives and generators create. That is why PowerShield specifies True Online Double Conversion for industrial sites: the Centurion rebuilds a clean output from its own inverter all the time, so a PLC never sees the disturbance.

Protecting PLCs, control systems and plant networks

PLCs, HMIs and control panels

A PLC that loses power mid-cycle can leave a machine in an unknown state, and the reset is where the idle time comes from. For a single controller in a cabinet, the online Centurion RT 1000VA (900 W, 2U, rack or tower) gives full conditioning. Where space is the limit, PowerShield designed the Ninja Slimline 600VA for electrical boards, irrigation and reticulation panels and switchboards: it is 42 mm high with LiFePO4 batteries. Note the Ninja is a standby UPS (Basic Protection), so use it for backup in tight spaces, not for conditioning.

Signalling the PLC or BMS

PowerShield's relay comms card (PSAS400T) provides volt-free contact relays that change state on UPS events. PowerShield notes this type of card is often used with building management systems, access control alarm panels and industrial PLCs. The SNMP Comms Card V4 adds web management, scheduled shutdowns and Modbus TCP/IP support, and the PSEMD environmental monitor adds temperature and humidity sensing with two dry contact inputs.

SCADA, line controllers and the plant network

The Centurion tower range (1000VA, 2000VA, 3000VA) is listed by PowerShield for light to heavy industrial environments, sites with generators and remote locations. Features include a wide input voltage range, input power factor correction of 0.98, a 50/60 Hz frequency converter mode, programmable outlets, Emergency Power Off and battery banks with their own chargers for fast recharge.

Commander or Centurion?

The line-interactive, pure sine wave Commander RT 3000VA (2700 W) is positioned by PowerShield for networking, telecom, security and motor applications. It is a good fit where the supply is relatively clean, such as an office or comms room on site. On the production floor, near drives and heavy loads, choose a Centurion.

Hardwired UPS, maintenance bypass and three-phase

Larger plant loads move from plug-in to hardwired installation. The Centurion 6000VA (PSCE6000) is a 6000VA/6000W hardwired, true online tower UPS with 20 internal batteries, and PowerShield offers N+X parallel redundancy on its 6K and 10K models. Pair it with the PSMBSR10K rack-mount maintenance bypass switch (6 to 10 kVA, 2U, interlocked) or the wall-mount PSMBSW10K. A correctly designed bypass lets a technician maintain the UPS without shutting down the critical load, and the PSMBSR10K's mechanical safety microswitch prevents incorrect switching sequences. For a 6000VA rack/tower design, the Centurion RT 6000VA Long Run takes external battery banks for extended runtime.

Hardwired installation is work for a licensed electrician. Under PowerShield's warranty terms, hardwired products larger than 3kVA are covered by on-site repair in metropolitan areas of Australian capital cities.

Sizing an industrial UPS

On a plant, location and criticality weigh more than in an office: regional sites and generator-backed supplies push you to online Centurion models, and the runtime you need is the time to bring a process to a safe state or to get the generator online.

PowerShield asks five questions before it recommends a UPS: where the site is (metro or regional, and how stable the power is), the electrical load (from the equipment specifications), rackmount or tower, how much backup time you need, and how critical the equipment is. Backup time depends on the UPS capacity, the number of batteries and the load. In PowerShield's own example, a Centurion RT 2000VA carrying a 1500VA load runs for 18 minutes on its internal batteries, 67 minutes with one external battery bank and 101 minutes with two.
